Challenge HFC DP Failure N55

so, some of yall might have seen my random posts about some of the issues ive been having with my car. It all started about a week after i installed the CG Precision VS1 and the Ambient Thermal Management (ATM) FMIC. It was frustrating not being able to figure out what was wrong with my car. I was too lazy to pull the FMIC out, and i couldnt imagine there being a problem with the VS1 but i just had this feeling there was a restriction in my exhaust somewhere. So after multiple visits to the dealership and numerous sensors replaced i kind of gave up on my car, 5 months later lol. But back in August i bought CG Precisions Catless DP, just never put it on because the issues i was experiencing started about a week or so before i received the DP so i put off the install out of frustration and the temptation to dump my car for an F80. Well today i had to urge to install the catless DP and do a thorough inspection of the exhaust and turbo outlet to make sure there wasnt anything there causing issues......Well....the first thing i pulled was the DP....and i burst out in joy because i immediately found the issue!!! The HFC somehow separated from the DP and was lodged further down the dp, all distorted and bent out of shape, causing a HUGE restriction, i then slapped myself for being so lazy and not pursuing my initial thought when it first happened. The only thing that prevented it from traveling down even further was the O2 sensor stopped it. Ive never heard of this ever happening before, but i cant explain how relieved i am!!! My car feels like someone dropped a V8 twin turbo in it now that the power has come back lol. My car def runs better than before, and this just further proves how much i love CG Precisions products. The catless DP and the VS1 sound AMAZING together.

Looks like the brick overheated and melted. Have you done any logging? That normally happens when the motor runs rich.

I ran logs and sent them to Terry at BMS, but they couldnt figure it out either. But now it runs amazing with the Catless DP since the restriction is out of the way lol. No more problems!

You can see in the pic that the HFC is twisted and bent out of shape, alot of the cells crushed causing a huge restriction in my exhaust, before it failed i never had a problem with the cat

Glad to hear you got your issues resolved. I always watch your youtube video for your HFC DP and VS-1 setup. Would love to hear a new video with the full CG turboback exhaust. I plan on getting the CG turboback for my car eventually as well as a JB4. Pretty much the setup you have haha.

I would consider a CG, but without a cat, its an instant no go. Some of us want to remain pretty much legal and not risk our cars being impounded if we ever come across an EPA checkpoint.

Ill see if I can do one this coming sunday! turns out I forgot to put the gasket in between the muffler and the pipe, found it on the ground after I was done but the exhaust has a much more powerful tone to it now with the catless, I fell in love with my car all over again lol

Hmmm, not sure if we have those in Tx, never heard of one. Do they put a sensor in your exhaust to measure the gasses? if they just go off your OBDII or your CEL lights then with a JB4 you'll always pass an inspection, at least the yearly inspections we're required to do here in tx.

Using a infrared thermometer from the turbo back would have found this. Did this with a clogged up catalytic converter. Same idea.

They're uncommon (CHP used to do them frequently, but I'm told they've backed off), but have them nationwide. The EPA is a federal entity. They will physically look for a cat on your car and test the emissions with an exhaust gas analyzer. They see no cat, the car gets impounded. Failing emissions gets you a warning and a retest.

Same thing with inspection here. No cat, you fail. Even with the JB4, it would fail, because the rear O2 sensors would show up as "Not Ready", so they wouldn't do the test.

Hmm, never heard of that happening down here. Hopefully I never run across one of those. But as far as state inspections I pass with no problem. My previous car was a BRZ and it had no cats and was loud as hell, passed with no issues lol.
