So every once in a while when I do a cold start I get this loud rattle, I MEAN LOUD. I know it's the valve cause when I feel around it you can feel the vibrations + the rattle goes away when valve is open (Sport mode). Anyone know of a fix?

I'd assume your clip fell out. Can you move the valve by hand? Sounds like it's just flopping in the hole.

No, it's not that. Whenever the car is warm you can audibly hear the valve opening and closing like normal

It sounds like it's just loose. I had success spraying some dry lube (graphite spray) around the flap, including inside the pipe. It's rated up to 1000F, just in case.

My noise still hasn't returned nearly a year later.

I'll try that. Do you just spray exactly on the flap itself

Pretty much everywhere, the plug should be sealed to the elements.
